Installed kill switch in car, still need to connect up the external mounted kill, but one is better than none...
Also re-bled my brakes, better now, tho i thing the fronts need a rebuild/replacement/new lines as they are still a bit spongy.
Also got the car back in track spec (green wheels and weight reduction) ready for a day of motorkhana fun tomorrow.

Having cam sensor issues, might be time for a new one...

Awesome work Chris. My gsi list to do...

Fill engine oil-Got

Fill with water to see if if made any mistakes on coolant hoses. Then fill with coolant which iv got.

Fill gearbox with fluid-still need fluid and does anyone know where to fill it from?

Stick wheels on... Still haven't decided which ones yet... Got 4 sets... Doh!!!

Reattatch front swaybar but I can't find the bolts... Another Doh!!!

Decided to make brackets so I can use the c16 fuel rail as it has the return lines and the z18 doesn't. Plus iv waited since Christmas eve for the fuel pressure regulator which I bought on eBay. They have sent 2 aparantly but non have arrived. Gonna get a refund and at least I know I'm using oem parts not dodgy Hong Kong knock offs.

Fit battery and hopefully all is well.

So far, I've got the engine in on its mounts and bolted up. All the starter motor and alternator wiring is connected. Renewed the engine earth wire to the starter motor with one I got from a grounding kit a while back for my old 1200 ute.

As for the c16 fuel rail, I found when I did line it up, it kinda looked as if the manifold gets in the way of the hose connectors, but yeah, I'll look into the custom bracket idea too, seeing as I'll be doing the same for the coil pack. Also noticed the Z18 exhaust manifold sits in there nicely, even with the catalytic converter there.

I also did think of trying to use a X18XE1 throttle body and see if I can wire the thing up to the C16's harness, but I'll cross that bridge when I get to it.

Can't wait to get the thing going though. It was a mental little thing with the C16, but now it's going to be a completely different animal. Gotta look at getting some bigger wheels, like 15's or 16's, because I can't see the little 185/60R14s holding up to it.

Went to the new Repco store to see if they had an airfilter in stock for my new cdti airbox. He checked the computer and said that the filters fitting the Astra's are on special...... $ 8 !!! It seems they are on special nationwide................ It's a standard filter but it'll do for now.

Nah, just need 1 but these prices are nationwide so anyone that's in need of a cheap standard airfilter, check it out. I doubt they will ever be this cheap again !

Got a little more done on the GSi. Bolted the power steering pump back on as well as a couple of the sensors. Decided I'm gonna go with the C16XE throttle body, as it has the sensors required by the ECU, which means the manifold will need to have four bolt holes tapped into it. Speaking of the intake manifold, I have found that it does foul on one of the heater pipes (one closest to the drivers side). I can probably get away with it though.

Still have a little bit more of the wiring to sort out, some of the hoses, the coil pack bracket, the fuel rail and the radiator to go back in. Add the fluids and reconnect the exhaust (using Z18XE exhaust manifold and the TS Astra front pipe), which will require some welding. All goes well, it'll be another week or two and I'll be embarrassing the living daylights out of some Commodores.

So you're still going the aftermarket FPR? I thought you were going to go with the stock fuel rail.

Even if I get everything sorted this weekend, which I probably will, the exhaust will be the one thing I need someone else to sort out. Only thing I'm iffy about is tapping the holes for the TB. I just don't want to stuff it up, plus I haven't got the tools for doing it.

Haha, used to have that problem with a BA XR6T with 13psi and around 240-260rwkw. Turbo diesel iLoad vans with crappy Hankook tyres aren't much better either. I've had the Hyundai spinning the wheels in the wet in third gear at approx 90km/h. Can't wait to see what the GSi is going to be like, speaking of which, I've gotta still do a little more work on it.

Just Perrin CAI :) Nah had to actually spend some money on this thing called life :p so other supporting mods will probably be towards the end of this year. It will only reach the 230kw mark once finished. Which will be a 12.3s machine.

i thought FMIC dont work too well with boxer engines?
They work great, just really unnecessary with the stock turbo. My next step would be an uprated Process West TMI. To much lag with a FMI.

Installed the cdti airbox and Roose hoses. Box and hoses are a straight & perfect fit and I was able to extended the MAF wiring from within the rail on top of the injectors just enough. Install took just an hour or so. I just have to change a few clips for some nicer ones but overall I'm pretty pleased with the way it looks.

i just want to go gloss black with nice hi quality clamps

I have a full roose gloss black set in the cali (coolant hoses, etc) IMHO much better than blue hoses everywhere, very time :p think my FMIC piping is blue tho (been a while since I've seen it)

Took the rear Opel and OPC badges off
Will be removing the rear chrome strip and side turbo badges tonight
I want the car looking as clean as possible
Found new mesh to redo the front bar and in search of a particular front splitter I saw the other night on a Skoda RS.
Buying CF vinyl to wrap the roof in too :D

The Skoda RS splitter is similar to the Seat Cupra splitter they also fit in the UK. Trying to get one from over there is near on impossible!!

Your best bet for a cupra R splitter is corsa-c.co.uk heaps of guys have them and there's always ones for sale. Dunno about shipping though. There usually pretty good but some of the guys are Assholes.

Will be removing the rear chrome strip and side turbo badges tonight
I want the car looking as clean as possible
Found new mesh to redo the front bar and in search of a particular front splitter I saw the other night on a Skoda RS.
Buying CF vinyl to wrap the roof in too :D

Got the fuel rail bracket made up for the C16XE rail, so it fits on the Z18XE in the GSi. Also did the coil pack bracket as well. Just need to fit up a couple of hoses, have the holes drilled and tapped for the TB, fill with fluids and put new spark plugs in. If all went well, it'll start and run, but will need the exhaust sorted out.

I've also been seriously contemplating about what I'm going to with the Vectra. Turns out the head is cactus, seeing as the number 4 piston did put two holes in the original block, but has also done some serious damage to head itself too. Thinking of just scrapping the idea of selling it, forgetting about the C22 altogether and just drop a Z20LET in it. All I need to do is just find a Z20LET engine and gearbox.

So did you use the C16 rail, if so where did you tap the vacuum line from? I've just got a little more to do, but should be able to kick it in the guts this weekend and see how it runs. Main thing is tapping the holes for the TB, but I don't have a tap and die set, so I'm thinking of getting it done by a professional, like Captain Thread.

$40ish for a decent tapping set from bunnings and i havnt sont the fuel rail yet. still havging out to see if this fpr ever rocks up. they have sent a 3rd one express post apparantly. will see how that goes then go from there

I got mine because the oring on my old one was leaking already and for the price its cheaper than buying a can of spray paint.

Ot: bled the rear brake lines and didn't get to the front as it needed a different size spanner than the back grrrr

I got the majority of stuff done on the GSi now. All I've got left is bolt the throttle body and air intake on, bolt up the Astra front pipe section of the exhaust, put the battery back in, tidy up a couple of things and kick it over. The fluids have been filled up and no sign of leaks just yet.

The only other thing I need to do after getting it running is to have the original catalytic converter removed and the Astra front pipe welded up to it. Don't need the original cat as I used the Z18XE exhaust manifold, which has it integrated as part of the manifold itself. Decided to go this way as the old cat is probably half stuffed after all the oil it's dragged through it in the past couple of years.

Repainted all calipers to their original red as they were all flaking and faded. Got cocky and threw the first caliper on before drying and had to pull it off and touch it up. Forgot how long the whole process takes for all 4 calipers. Saw that I still had the original TRW pads on the rear - not a bad run on a 2001 model!

Got everything all installed for the Z18XE, went to start it up and no go. Keeps cranking, but not firing. Doesn't sound like it's flooding though. I am thinking it's to do with using the Z18XE injectors with the C16XE ECU. My guess is the Z18XE injectors have a different or higher resistance/impedance than the C16's injectors and therefore aren't opening when they're being told to. Gonna try and fit the C16 injectors later on and see how that goes.

I used the c16 rail and fitted the c16 injectors, still doesn't start. There's fuel getting up to the rail, I know for sure. For that vacuum line, there's one kind of almost just under the intake that operates the variable intake flap inside the manifold, so I just teed into that. Don't know if that's causing the problem, but might look into it.

As for hearing the fuel pump prime itself, I've never heard it do it, even with the c16. However, I can hear the ISC valve going nuts when the ignition is switched on.

I think I might have found why the GSi won't start. When I put the timing cover from the C16 on to the Z18, I didn't allow for the fact the crankshaft timing mark may be different. I lined the crank pulley mark with the C16 timing cover mark, but when I removed the number one plug and set the piston to TDC, the cam marks were out a few notches. I just hope that I haven't damaged the valves, but I guess I'll find out soon enough.

Adam, another thing on the C16 injectors, if you fit them to the Z18, they leak. The Z18 injectors have a double o-ring seal, unlike the C16 which has single o-ring seals. I've refitted the Z18 injectors, so I'll see how they go.

The setup was done with the rear seats in and I didn't change it as the lower seat squab only weighed 5-6kgs anyway and the battery was very close at 4.8kgs with box and wiring. The rear upright section has always been in the car as it helped the car feel a little less "flexy" in the rear. Cage will now fix that! :) Any small amount of extra rake was welcomed for handling. The only thing really different would be the battery with the stock unit weighing 12kg+ and all hanging out the front of the axle line like its sitting on a lever!!!

The car will be basically different, but my advice get them in the car as is, drive it for a few km's to settle them and then sort the heights from there. First check the front passenger side against the front drivers as this is likely to be the biggest difference. The rears should be even but you might need extra clearance for the 18's so check heights. Really any adjustments should be very small. IMHO, I would not pay $450 to have someone else do it as its really really easy. You just measure from the centre of the hub to the bottom of the guard.

So hot tips:

Check fronts side to side first.
Once the front is done, sitting down drive it back and forth to settle it and steering lock to lock. Then measure again to make sure they match side to side. Fronts have the most variables so do this first and take your time.
When setting the rears, give the car 5 to 8 degrees of forward rake (front down) for handling.

As the springs are not linear rate, there will be a certain amount "give in them and you might be able to do a fit and forget, but once installed settle them in and then measure and adjust.

I installed them and measured them at home. Took me a day, but even when it was checked by the race aligner for the first track day, he said it was as near spot on as made no difference. For road coilovers with progressive rate springs they all do exactly the same thing as corner weighting with progressives is not really that huge an advantage due to the non-linear nature of the springs. The only thing they did was give it a bit more rake and raise the front drivers side 1mm to allow for the 100kgs in the drivers seat!! :)

So as they are progressive rate springs, the corner weightings are pretty useless as the spring absorbs the extra lift at a non-linear rate that you dial in and you end up with a case of diminishing returns and no real advantage. The other thing is if you load one spring more than another it will reach the limit of the different compression ratio's and stiffen up sooner than the other side and this creates all sorts of other issues as well.

Again on his advice, for a predominately road car with progressive rate springs was to run them evenly side to side which is a simple case of measurements centre of the hub to the bottom of the guard.

The new linear rate springs in the new suspension means that there is a set amount of drop on the car which is easily measured and accounted for. Progressives don't allow that sort of precision.

I finally found my exhaust leak!! I located 3 broken studs on the exhaust ports so I pulled off extractors and replaced all studs with new anodized ones. Now it doesn't sound like a wet fart everytime the engine is cold! I could only hear the leak when the motor was cold as nothing had expanded. Very pleased :)

Fitted 3" ceramic coated catted dump pipe :) goes alright!
